I would be taking the belt covers off and checking the tension of the timing belt, you could have a failed hydraulic tensioner causing the belt to be loose possibly causing slipped teeth .

I have just done one of mine, I had the same problem with it sticking half way, managed to heat an drive it in with a socket but the joint seems loose compaired to before i started, should I be able to move it by hand? Or should it feel solid?

The near side iirc supposed to have more of a triangular pattern to light up the kerb side of the road. Look up headlight pattern on google

Good build, I have done similar recently with my own but didn't get that anal with cleaning the casing, (did clean but not to the same degree as you) not sure about your light pattern , here is a pic of oneof mine built up, I was lucky that my reflectors were in good condition.

I can weld fine on low current but had to upgrade my trip to a 20 amp if I use the higher settings. U might have a week trip

It is tight but if you can get 3 bolts in a triangle ish pattern it will slide in by holding the rear of the box and gentle wiggling

So are they supposed to hold themselves closed when held upright?
