Okay, here we go. car is LWB NA '91 Import. dont know if that matters but hey.. it usually does.

 

Which is easier when putting on ne down pipes. drilling out 5 sheared bolts or removing the manifolds and grinding off the stud heads and knocking them through...

 

Answers the usual way, i'm off for a cuppa'

Is that keep drilling or remove the manifold for instance, just spent 3 mins drilling full force with cobalt drill and went down a depth of 3 mm,

Take a picture, sometimes it's easier to cut the flange in a v shape and knock the stud out.

Mistake number 1...cutting the studs as there threaded into the cast and not able to be punched through..heat them cherry red and they just unscrew with vice grips so easy when intact....

 

Damage limitation...take the manifolds off and drill out the studs on a bench drill..slow and hard with a few drops of oil on a keen drill bit. Then chase out the M8 threads and re-cut using M10x1.25 and in future use bolts right up into the manifolds taking the downpipes with them.

If you've got to go that route in future, cut the other side, through the nut not the bolt. That then leaves the stud as bri said to get hot and get out. Time to unbolt the manifold and try again, sorry mate. If you don't have the equipment or the confidence to drill these out and tap them, may be worth bunging a local fabrication company some beer tokens, wont take 10 minutes. Alternatively get your hands on another manifold. If you've got the cash....I believe hellraiser has some tubular NA headers, he certainly had them up for sale I cant remember if they sold though.

You could try cutting a slot and hope that it causes enough slack for them to wind out, but you wont have any thing to purchase on as you've cut it all off, you would need to drill and put an extractor on the stud, still involves drilling. You could try some brand new HSS drill bits, you will be there forever with old, blunt bits.

am i right in saying to remove the manifolds requires the engine out.

no mate...there screwed upto a none threaded part then the other side is for hanging the downpipes...the problem with all exhaust nuts and bolts is the heat cycle has tempered the steel making it very very hard and can be a bittch to drill freehand...Whip the manifolds off bud and do it the last time but right:winkiss:

Nut, what is the possibility of one of the manifold studs shearing off?
