Having cleaned and set my AAI valve, I decided to replace the gasket as I suspected a slight air leak.

I have removed and re fitted this a couple of times now, so was confidant all would go well.

It did, until I came to tightening the last bolt, I felt a crack and the bolt started to feel loose.

My heart sank as I realised that I had just stripped the thread.

God do I feel Sh*t.

 

So, my my question is, could someone point me in the right direction to a "How To" guide for removing the plenum please?

preferably with pictures.

 

Also, how difficult a first time job is it? say 1 being easy and 10 being very hard.

I am thinking of helli-coiling all 4 holes.

if it's the one that hold on the metal bracket you can do away with it and get a littler more thread... try and find a slightly longer bolt and use some lock tight and don't do it up to hard...

 

pulling the plenum is a right pain and even though not a hard job will take some time and will require more gaskets.

tapping alloy is also a pain and would only recommend it to the experienced... I had to re-tap two of the holes for the balance bar and I really didn't enjoy it.

not to mention that putting it all back together might result in more thread loss.

 

but someone else might have a better idea ....

Yeah, It's the one with the metal bracket.

As you say, I will look at removing the bracket and using a longer bolt.

I will first have to get myself out of the doldrums before I can face tackling it again.

Well, in a moment of madness, I went for pulling the plenum!! What a pain in the a** or what?

Still, done now so there is no goin back. At least I know a little more about the zed, just got to put together a parts list for new gaskets and various pipes etc'.

One good thing did come of it though, whilst removing the booster pipe work I found a large split that had been wrapped with a bit of electrical tape, could well have been leaking bady.

Anyway, on the lookout for new or second hand pipes etc' so if anyone has anything that I will need please let me know.

Money waiting.

I've still got all the pipes from my old TT Dave, let me know which ones you need and I will send you a picture of them. Are you doing the water bypass whilst the plenum is off?

Do a water bypass whilst you've got it off, and if you want to, EGR delete, write ups in the faq section, lots easier to put back on then, and a shed load easier to remove again, should you need to... Also check every pipe and clip you see, maybe even change them, new clips, cheap job, worth doing... just my opinion like, from past experience :)

Have you tried just re-tapping that hole? 2 of the balance bar threads on my plenum were stripped and couldn't hold a bolt but I retapped them and easily managed to tighten them to the FSM torque settings which amazed me as I thought they were way beyond repair.

as long as you use a tap with a fast helix on it then there really is no problem, just use a bi tof tapping compound and jobs a good un.

I could really do with the 2 pipes that connect the plenum to the servo.

The one that comes directly off the plenum and the one that comes from the servo itself, they then both join at a union on the bulk head.

There are 2 more pipes that are worst for wear also, it's the 2 pipes that come off the PCV valves. If you have these in good condition I will gladly buy them off you mate.

Also, if you have any clips that go with them, that would be great.

 

Hi Tudor, I hear what you are saying. I will read up on the water by-pass and EGR delete and give it some serious thought mate.

As you say, I will check all of the hoses and clips etc' after all, I don't fancy doing this again in hurry.

 

Interesting point Eggs, once I have the plenum up on my bench, I will take a better look at the threads.

Will get the pipes together tomorrow for you Dave, definitely consider the water bypass as it makes the plenum pull much easier, hopefully it won't have to come off again but if for instance an injectors goes down, you'll either have to remove the plenum or get busy with the dremel.

Bit of an update.

Drilled and heli-coiled all 4 of the m6 tapped holes that hold the AAI valve on today.

One step nearer to putting her back together.

Just need to source some replacement PCV valve pipes.

Which ones exactly, all of them? I a couple I'm not needing but not sure exactly which

Just had a look and I have both fronts one has a small split so might not be any good, also have rear and drivers, both a bit hard so not the best set unfortunately but your welcome to them FOC if you want them. Let me know by the weekend and I'll get them as I'm away next week

Took them off last night and gave them a soak and cleanup. The rear one was badly split under the clip so binned it, the side one came off alright although hard and have the two fronts. I can see the bristles and restrictor in both the fronts, couldn't see anything in the side one but I have no idea how they work etc so check them out properly before you decide to use them.

 

Have you looked at how much a silicon set would be, SFS do them now I think otherwise Yewcheck was doing another Z1 order? That would be my choice.

 

All will be in the post tomorrow morning regardless, don't worry about postage i've been helped out tons of times by the lads on here so it's my turn.

As you say, worth considering new ones.

May look at putting new ones on at a later date.

Thought I would spend some time cleaning the Throttle Bodies before the re fit.

I thought they might be a bit dirty but did not envisage just how bad they were.

Took me bl**dy all day to do them both, worth it I guess though.

Having been to heavy handed in the past, hence this post. I am a little nervous about tightening down the plenum.

Can anyone tell me the correct torque settings please? Also, I am guessing there will be a specific sequence.
