When you remove the egr just cut the flanges off the pipe grind them down and weld them up chap. cheaper if you have access to the tools only takes 10 mins.

Cheers, ill get on that when i do take the plenum off. Im going through Robos deletes and doing them :D

good luck fella, just dont do what i did and put the bloody fuel rail back in the wrong way round :( lol

 

Do the water bypass at the same time makes removing the plenum so much easier next time.

Haha, nice one. Ill take lots of pictures when i do it so that ive got reference. I think the water bypass has been done but the pipes left on. Ill soon find out.

I just drew round the orignal flanges on some 2 mm ally, cut them out and drilled 2 holes in them... as for the bung in the manifold, i found a cast iron plumbing bung that does the job perfect for pennies, i wouldn't weld that one up, just incase a bit of weld/slag falls into the turbos, bad times, good luck getting the old one out tho!

I did it with the engine in, but gearbox out, and that was a bit of a pain in the arse, ended up cutting the pipes wherever possible and took it out in bits...

zx tt is right just remove cut weld clean off with grinder to a smooth finish if your not the best welder ;-)

What exactly is connected to the plenum. Ive removed the boost pipes up front. Hard pipe joints underneath. Injector and coil pack connectors and coil packs, a few grounds and plugs, Throttle and cruise cables, balance bar, fuel pipes, hoses next to the EGR.

 

All thats left that i can see is the EGR pipes underneath and i need to wait for a tool to get those off. I thought i would get a bit of movement with just those 2 left but nothing, like its bolted down still (ive got the actual bolts out).

 

Am i missing something here?

No its prob got a bit of silicone sealant on aswell, remember PCV pipes at back to disconnect and 2 12mm bolts either side of the plenum in the middle bracket

Do you mean the brackets that the hardpipes are on? I got those. Must be the sealant and last 4 EGR bolts. Ill give it another go when i get that tool.

Yeah thats the buggers, What tool you waiting for?? iI had my plenum off in about 20 mins??

 

Sorry just re read, just hacksaw the pipe its coming out and staying out anyway

You probably will anyway just remember clean both faces of plenum and inlet when you put back together and use a light coating of silicone on both sides of the gasket, not alot just enough to give it a shine.

 

check your rear water hoses aswell while the plenum is off as its much easier to replace them with it off if needed.

Did you actually undo the 2 10mm bolts that hold the EGR unit on at the back?

I wanted to use a ratchet 10mm spanner but its on my dads van, and hes not here. Seems perfect for undoing those bolts.

Ive not even got a hacksaw here, hes got that aswell :D

There looks like theres 2 soleniod things on the back ive not undone either of them. I thought one would come off with the plenum and the other was on the block.

I couldn't use a ratchet spanner on the EGR bolts under the plenum, not enough room, had to use a 10mm ring spanner. There is the big EGR block at the back of the plenum in the middle, there are 2 10mm bolts holding that onto either the plenum or the lower plenum, I forget which, but they don't come all the way out, they end up against the bulk head and you then just have to move it out the way.

Ive had a look at the egr now the plenums off and i think ill leave it in place instead of snapping bolts back there. But can i cut the side pipes down and leave it by capping the vacuum, lines, will it sit there and do nothing like that?

yes it will but if you cut the pipes etc you may aswell remove the egr valve itself !
